I''m having the same trouble with my ''04.
I crawled around under the dash, and found that the diaphragm that sends the air to the vents is not actuating all the way. I can push the linkage up, and the air comes out the vents, but seems to bleed off and go back to the defroster or the floor. I tried disconnecting the hose (I think it''s yellow) and it went right back to the defroster.
Could it be that there is insufficient vacuum?

can you hook up a hand vac pump to the actuator? If you think you have the ability to do so and you can get at it, hoom it up and see if it opens and closes when air is put in it or if it stays in one position.

Well, I took the ATC unit out of the dash, and got a piece of vacuum tubing to use as a "jumper". All the actuators/doors seem to be working right, but for some reason the control unit won''t send the vacuum to the right places.[img]smileys/smiley6.gif[/img] I took some pics.......will post them later.

I think you found the problem. The control unit. It is probably the last thing you want to change because it is the most expensive. Unless anyone has anyother ideas, I think it is the control unit.

OK, I''''ve narrrowed it down to the control unit (of course!)$$$$$$$$
I took the unit apart, and there are 4 little solenoids inside that control the flow of vacuum. There''''s good vacuum to the unit (black hose),
but no matter which buttons are pushed, the vacuum doesn''''t change to any other ports on the back of the unit. I used the jumper hose again, and all the doors work like they''''re supposed to. Soooooo, now comes the hunt for a control unit. Gee, they''''re only $600 from Ford. Ouch.
